How Are Transformer Windings Made?
Quick answer — A transformer winding is wound from insulated copper or aluminium conductor (round, rectangular, foil or CTC) on a former, with turns laid axially in layers or as discs, and with insulating paper/DDP between turns and layers. The winding is tightly and evenly wound, then clamped, dried and often VPI-impregnated. Quality of the winding (tension, insulation, alignment) is critical to the insulation and short-circuit strength.
How is a transformer winding manufactured?
The conductor and insulation
The conductor is insulated (enamel + paper so enameled) and wound with insulating paper/DDP between the turns and layers for the insulation. Large windings use CTC or foil.
The wound form
The winding is wound on a cylindrical former as concentric layers or as a stack of disc coils, with careful tension and alignment so the turns are even and tightly packed.
Drying and finishing
The winding is dried (to remove moisture), clamped and often vacuum-pressure impregnated (VPI) for dry-type, then assembled into the core and tank.
