How Is a Transformer Manufactured?
Core and windings
The core is built from grain-oriented steel laminations, cut and stacked to form the magnetic circuit. Windings are wound with copper or aluminium, often using CTC for large units, with insulation (kraft paper, DDP) between turns and layers.
Assembly and drying
Core, windings and insulation are assembled and clamped; the unit is then dried under vacuum to remove moisture, critical for the insulation strength.
Tanking and oil
The active part is placed in the tank, bushings, tap-changer and fittings are installed, and the unit is filled under vacuum with degassed, dry oil.
Testing
Routine tests (ratio, resistance, no-load and load loss, impedance, insulation, withstand) are run on every unit; type and special tests validate the design.
